Project overview
At the Pelletizing Plant – Hoa Phat Dung Quat, dust collected from the pelletizing furnaces is conveyed through a pipeline system by a high-pressure air stream to the pelletizing dust silos. During operation, the dust stream continuously impacts the bends, elbows and pipe walls at high velocity, creating significant abrasive wear at locations where the flow direction changes.
Through the condition assessment, GAC recorded that many pipeline sections had suffered localized wear, perforation and required frequent welding repairs. Elbows were particularly vulnerable to severe erosion because the dust flow changes direction and impacts directly on the inner pipe wall. With an operating pressure of approximately 6 bar, the wear rate in these areas was higher than on straight pipe sections.
Based on the actual operating conditions and wear mechanism, GAC proposed replacing frequently damaged pipe sections and elbows with steel pipe structures internally lined with Kalcret castable wear-resistant material. This solution focused on protecting the inner surface directly exposed to the dust stream, creating a stable wear-resistant layer inside the pipeline and reducing erosion in high-wear areas.
Customer challenges
Pipeline sections suffered localized wear and perforation
The dust conveying pipeline operates continuously under high pressure, creating a fast-moving dust flow inside the pipe. The wear process gradually reduces the wall thickness, resulting in localized perforation and leakage during operation
Elbows were subject to severe erosion
At elbow sections, the dust flow changes direction, causing particles to impact directly against the inner wall of the elbow. This creates concentrated erosion zones and makes elbows one of the most vulnerable areas in the pipeline
Frequent welding repairs were required
Pipe sections with localized wear and perforation required repeated welding repairs to maintain operation. Repetitive repair work increased maintenance workload and affected the overall integrity of the pipeline system
Wear under high-pressure operating conditions
Dust is conveyed under an operating pressure of approximately 6 bar. Under these conditions, the inner surface of the pipeline is continuously exposed to fast-moving abrasive particles, accelerating material loss at high-impact areas
CURRENT CONDITION OF THE DUST CONVEYING PIPELINE
Pipeline sections and elbow locations showed localized wear, perforation and required frequent welding repairs under high-pressure dust conveying conditions
PROJECT OBJECTIVES
PROTECT HIGH-EROSION AREAS
Improve protection for pipe sections and elbows frequently exposed to direct impact from the high-pressure pellet dust stream
LIMIT PERFORATION AND LEAKAGE
Replace damaged and repeatedly repaired pipe sections with internally lined structures suitable for the system’s wear mechanism
REDUCE REPAIRS AT CONCENTRATED WEAR LOCATIONS
Focus on areas frequently affected by wear, perforation and patch welding to reduce recurring damage along conveying pipeline
Construction process
Assess the existing condition
GAC evaluates the dust conveying pipeline and identifies areas with localized wear, perforation and repeated welding repairs, particularly at elbows
Analyze the wear mechanism
Hard, sharp dust particles are conveyed at 6–8 bar, causing continuous erosion on the inner surface of the pipeline
Select Kalcret material
GAC proposes Kalcret as the wear-resistant lining material, with a hardness of approximately 8 Mohs and compressive strength of 70 N/mm²
Design monolithic Kalcret-lined pipes and elbows
Pipes and elbows use an SS400 steel shell combined with a monolithic Kalcret lining. Diameters include D141, D168 and D194, with lining thicknesses of approximately 19–21 mm
Fabricate to individual dimensions
The drawings specify 6,000 mm-long straight pipes and 90° elbows for each diameter, with detailed configurations for fabrication
Complete system connections
Components use rotating flanges, fixed flanges or transition flanges depending on the installation location for connection to the existing pipeline
Project results
COMPLETED THE WEAR PROTECTION SOLUTION FOR THE PIPELINE
GAC established a steel-shell solution with a monolithic Kalcret lining for pipe sections and elbows exposed to the high-pressure dust stream
COMPLETED THE KALCRET-LINED PIPE AND ELBOW CONFIGURATION
The drawings finalized D141, D168 and D194 configurations, including straight pipes and 90° elbows, with Kalcret lining thicknesses of approximately 19–21 mm
ESTABLISHED A SOLUTION FOR CONCENTRATED WEAR LOCATIONS
The solution focuses on locations frequently affected by perforation, wear and patch welding, particularly elbows, using replacement components with an internal Kalcret lining
